Stretch Wrap Manufacturing Process
As stated above, there are more ways than one to produce stretch wrap. At their core, forms of stretch wrap are all started off as resin. Resin is a base viscous plastic material that is often used for various crafts and industrial projects.
Some resins are able to dry solid, however that is not quite the aim when it is used for stretch wrap purposes. It has to be solidified yet retain its ability to move and stretch. The cast extrusion and blown extrusion processes have slight differences that mean either a more expensive film or one that can be put out on the market for less.
For the cast extrusion process, small drops of resin are slowly fed into a heated barrel before they are forcibly moved down a narrow, slotted die. From this process, a plastic film-like substance is produced which is then required to be moved along for cooling across a rolling path that has automatically been set for cooling.
This is what sets the film and solidifies it to be identified as a non-viscous plastic film. From there, production can keep going until the ending film is wrapped around individual rolls, displayed as what we know as the rolls of stretch film we often buy that are on the slightly cheaper and cost-effective side of the market.
The blown extrusion process is the more expensive of the two processes which results in a product that is a little more expensive to purchase than its cousin. The process starts out exactly the same as with cast stretch wrap as resin is moved through to a heated barrel and down the die. However, it is from here that the two processes change. Instead of simply being placed on a cooling track, the heated resin is then forced and blown in a vertical position into a bubble. The cooling process is done simply by the cool air in the manufacturing room.
The blowing process stretches the film out, and after its deflating the manufacturers being to stretch and roll it into the rolls of stretch film we purchase today. Due to the process being more time consuming for machinery and increased cooling times, the output of this film is significantly less than cast film. The result is a strong film, but it lacks the ability to be sold for less than cast stretch film processes.

Clued up users
Eking better film economy out of stretch wrapping equipment isn’t just about advancing film and machinery technology though – it’s about users getting more clued up.
Power pre-stretch wrapping machines have been available for some years now, but according to Daren Spice, sales and marketing director with Gordian Strapping, that doesn’t mean companies are necessarily aware of the cost advantage they deliver. “Customers are surprised when they find out how much money they could be saving through power pre-stretch rather than running pre-stretched film on an older machine,” he says.
These savings have become even more marked as films and stretch rates have improved, and Gordian estimates that savings on film spend of up to 74.1% can be made when switching from hand film to a power pre-stretch machine, and up to 56.2% when switching from hand film to core brake.
The difference between core brake and power pre-stretch machines is that core brake wrappers use standard stretch film, whereas power pre-stretch machines take a special grade of film called power pre-stretch film and then stretch it 200%, 250% or 300% – depending on the type of pack and the wrapping specification required for pallet securement. “While stretching the film, the machine lays the film onto the pack with a measured resistance to ensure the pack presentation is correct and the load is secured to the pallet correctly without pack damage. Using power pre-stretch film ultimately saves money and means that you need less reels of film in stock because you are stretching the film on your reel and then applying it,” explains Spice.
Even companies who have invested in machines with power pre-stretch aren’t always getting value for money, due to the films they are buying and the way they are running their stretch wrappers.
Buying on price “People need to be more clued up about how much they can stretch films by,” says Mosca’s Booth. “If they’ve bought a £50,000-£60,000 stretch wrapper that is capable of 250% stretch, but are only stretching film by 150%, it’s going to take much longer to pay for itself.”
According to Booth, companies – bigger players included – are also guilty of buying films on price not stretch. “Customers don’t always know the stretchability of the film they are buying, so when someone comes along and offers a cheaper per tonne price they might think they are getting a bargain,” explains Booth. “However, as the make-up of the cheaper film is usually different, the operator has to turn the stretch down because the film keeps breaking, and the cheaper film becomes a false economy,” he adds.
The focus on reducing material and energy consumption is also driving a trend in a different area of end-of-line wrapping.
Shrink wrapping is renowned for being a heavy user of energy and materials. Now, end-of-line shrink collation is being challenged by a new method of collating items, according to B&B Maf, the German manufacturer of a system called the StretchPacker. “Wherever there is an end-of-line shrink wrapper, cartoning system or case erector the StretchPacker offers potential to reduce operating costs considerably and provide a more sustainable packaging solution,” says Alan Lewis, director of ShrinkPack, B&B Maf’s agent in the UK and Ireland.
The StretchPacker replaces traditional shrink collation and certain cartoning and case erecting systems with a solution that combines high speed servo drive systems with an impulse sealing and cutting system. This, according to B&B Maf, guarantees strong seals for the highest of stretch forces and results in a stable, tight collation which can be directly palletised.
The absence of a shrink tunnel means much less energy is required than with a shrink-wrapped collation, plus the ShrinkPacker is said to use considerably less film than shrink wrapping machines. It offers other advantages too: it can be used with heat-sensitive and various lightweight products such as frozen and chilled products, pasta shapes, cereals and boxed tissue.
Printed film can be used, and there is the potential to apply easy open perforations allowing the collation to be opened quickly in store without any requirement for cutting equipment.
B&B Maf has already delivered several StretchPackers into the food, beverage, pet food, food ingredient, chemical and agro industries for stretching cartons, pillow bags, pouches and sacks into film.
The push towards stretching thinner films to the limit has its roots in economics. Cost, as in so many other areas of business, is the driving factor although those using pallet wrappers do need to be wary of the risks. The reduction of energy and materials has its benefits but it is important that the sector remains clued up on what can’t be done as much as what can be done.
Danish firm DAN-Palletiser has developed a new palletiser which it claims overcomes the capacity, stability and safety issues associated with handling cans and buckets. “Palletising of metal cans and buckets has for many years been a challenge to our customers. These challenges are not getting any less owing to the fact that many of our customers in the food industry are now using plastic cans and buckets which easily weigh more than 2kilos. It has been difficult to fully automate the loading onto pallets with the necessary safety and capacity,” says Knud Jensen, managing director of DAN-Palletiser.
He says many customers have tried to solve the problem with a robot that lifts the buckets by vacuum, or by using a complex gripping head. “The problem with this approach is that the heavier the product and the higher the capacity, the more unstable the load on the pallet,” he explains.
Rather than lifting packs ‘by the hair’, DAN-Palletiser’s new MKplaces them gently on the pallet in the required pattern.
The palletiser also handles 300mmx400mm and 400mmx 600mm plastic crates, used widely by the food industry. It is available in two fully automatic versions, one with manual pallet shift and one with automatic pallet transport.
The palletiser can be bought outright or rented from DAN-Palletiser – the only company in Northern Europe to offer palletiser rental.
Equipment round up
Brillopak is now offering an ‘all electric’ in-line over conveyor pallet dispenser, which requires no air supply and is capable of stacking and destacking up to 120 pallets per hour. Key to the performance of the 2010E is an automatic adjustment feature that enables the machine to adapt to different sized pallets without the need for manual adjustment.
Friedheim International is primarily targeting graphics, publishing and stationery applications with a new automatic shrink wrapper and two new entry level seal/shrink combination machines from Audion Elektro. The new CS Matic automatic shrink wrapper is said to reduce film waste and increase production capacity. The H20 and H2models, meanwhile, are designed for moderate production volumes of up to 300 packs per hour.
With the launch of its new 1000 Solo (pictured), Buhrs, represented in the UK by Friedheim International, claims that affordable poly wrapping is now available to everyone. Designed for post-press wrapping applications and with a top operating speed of 10,000 products per hour, the 1000 Solo is geared towards small to medium sized companies.
A collaboration between Cermex and Newtec has yielded a new robotic palletiser, branded the PR, which offers an innovative new safety feature. The robot uses laser scanners to continually analyse the position of the operator and adjust its speed accordingly. It also incorporates PalDesigner – a configuration and simulation tool.

This article addresses all of these factors and highlights two case studies where Landsberg Orora offered solutions to reduce stretch film costs for two of its customers.
Standard Stretch Film
It is the most common in the market and has an application for almost every load. Its multi-layer technology provides greater strength over basic economy films and has a quiet release when wrapped (unlike blown stretch films).
This film is even thinner and lighter than engineered films. But, it is fast wrapping, requires 10-1times less pull for optimal torque and provides greater coverage of the pallet. Pre-stretch also provides excellent containment pressure and superior cling to reduce unraveling and tension. It is also easier to handle and more ergonomically friendly to apply, which reduces worker injuries.
Most importantly, unlike conventional stretch films, pre-stretch is nick-resistant and extremely durable. About 25% of a conventional roll of stretch film is wasted because it becomes damaged. But you can bounce pre-stretch film on the ground and it won’t incur damage. Therefore, companies usually experience excellent costs savings as a result of the greater efficiency.
Hand vs. Machine Wrapping
Standard and engineered films are available for both hand and machine applications, so you need to consider your wrapping process before selecting a film. But pre-stretch film is a hand film only, so you should evaluate it as an option if you are using a manual wrapping process in your warehouse.
Volume and Cost
Next, consider how many pallets you ship per day, per week and per month. What material, time and labor costs are you currently incurring with those volumes? Once you have this data, you can compare films to find the most efficient solution.

Optimal Times for Switching to Automation with Stretch Film Equipment
If you wrap more than 2pallets per day, automating your stretch wrapping process could provide a substantial cost savings for your company. There is a variety of stretch film machines available, namely rotary stretch wrappers and orbital stretch wrappers.
There is also a variety of sizes and features for each model, including but not limited to automatic or semi-automatic machines with arms or turntables. The Customer’s Existing Process
One of Landsberg Orora’s customers was using a traditional 18” 80 gauge stretch film to wrap 200 pallets a day by hand. Landsberg Orora analyzed the performance of the 80 gauge film, the material and labor costs associated with that film and offered two options to replace the 80 gauge stretch film.
Add extra height
In the application featured in this video, a Phoenix semi-automatic stretch wrapper (PLP-2150) wraps an oversized pallet of empty 2-liter bottles stacked roughly feet high. The stretch wrapping machine has extra height to accommodate the tall pallet and our largest-in-class turntable easily holds the pallet.
Keep it on the ground
A tall load has a greater risk of falling over than a standard height pallet. When the product is also light, this is even a greater concern. Limiting the movement of the pallets around the warehouse during the packaging process should be a consideration. We’ve pulled three examples to show several different ways to achieve this goal.
Our second video showcases a wall-mounted frame model of our semi-automatic rotary arm stretch wrap machine. The pallet load – whether it’s tall, light, unstable, or some combination thereof – remains on the ground during the entire wrapping process greatly decreasing the possibility of toppling over.
Get the film tension right
Our rotary ring stretch wrapper (which has optional conveyors as shown in the video or pallets can be wrapped from the warehouse floor if stability is a concern) has the finesse to apply enough tension to secure the load, but not too much as to crush the empty bottles. In the video, watch as the film carriage turns the corners, you’ll notice a slight billowing of the stretch wrap – that’s the light touch desired in this specialized application.
Define Stretch Wrapping Goals
If you’re thinking about purchasing a stretch wrapper, then you probably already have a baseline idea of what you need this machine to do. Now, it’s time to consider it further and think through the details of your production line.
If your organization is switching from hand wrapping, an automatic stretch wrapper or semi-automatic stretch wrapper can make a huge difference in terms of safety, production, consistency, as well as have an attractive return on investment.
One of the most important decisions to make is deciding between a semi-automatic (bottom photo) and an automatic pallet stretch wrapper (top photo).
There are a few key questions to ask yourself and your organization to begin to shape your stretch wrapping goals:

In many applications, a semi-automatic stretch wrapper does just fine and is a great introduction to automation in the production line. It will also help you determine not only the right machine for now, but the right machine for future growth as well.
What are the must-have features? Are there any special features you need that may require customization?
There are likely some features that you can’t live without. This might be a low-profile turntable so pallets can be loaded by pallet jacks or a top sheet dispenser to protect a pallet load from the elements. Consideration of the must-have needs will help narrow your focus as you begin to consider stretch wrapping models in step two.
Is this stretch wrapper part of a greater automation initiative or a stand-alone automation element?
Integrating a stretch wrapper into the production line takes careful thought about the overall packaging process. If there are other automation elements, a new piece has to be able to keep pace with production.
Research Different Stretch Wrapper Options
Once you start looking, options for pallet wrapping machines can seem endless. That’s why this step is so important. It’s essential to understand the advantages of each different model and manufacturer. Match up each potential stretch wrapper against your defined goals identified in step one.
After an initial survey of available options, find out more about each stretch wrapper that matches your company’s criteria. Compare Apples to Apples
Not all stretch wrappers are created equal. Some stretch wrappers may look similar, but it’s about the details. Look at service packages, warranties and delve into the specs. Make It Work For Your Budget As with all business decisions, consideration has to be given to the budget. A stretch wrapping solution has to align as closely as possible to needs while being within a company’s budget availability.
Something to take into consideration is the cost savings possible with a stretch wrapper. For example, if you’re upgrading your production line from hand wrapping, you will see significant savings in stretch film. With a stretch wrapping machine, the film is pre-stretched drastically lowering the amount of film necessary to sufficiently wrap a pallet load!

Perfect the Prestretch
One of the most important pieces to stretch wrapping success is to ensure the stretch film is properly pre-stretched. Adding our No Thread 30-inch Prestretch Film Carriage adds safety, consistency and the perfect prestretch.
This film carriage is designed with safety in mind – no film threading is required! An operator can’t ready the rollers when the safety door is closed. An analog sensor allows for even film tension application to the load by automatically adjusting the film speed on the sides and around the corners. The prestretch amount is easily adjusted from 60 percent to 300 percent.
A proper prestretch can save thousands of dollars in stretch film costs each year. How? The prestretch creates the right amount of film force, film tension and film strength required to secure a pallet for transport. With the right amount of prestretch, stretch wrappers can get the load secured with the least amount of revolutions and use the least amount of stretch film. And that means savings.
Keep in mind that just because a stretch wrapper is wrapping a load doesn’t necessarily mean it’s doing it in the most efficient or proper way. A new film carriage can renew your stretch wrapper. Try our stretch film efficiency test to see if your stretch wrapper is performing at an optimal level.
Secure the Stretch Film Tail
When readying a pallet for shipment a secure wrap is absolutely essentially. Too many times we’ve seen pallets leave the warehouse without a secure film tail at the end of the wrap cycle. A dragging piece of stretch film creates many safety hazards and looks unprofessional to the end receiver. Adding an in-line element that ensures a firm film tail solves this problem.
Film Tail Anvil Heat Sealer: Heat and pressure gives each and every load a secure film attachment with this mechanism. Replace the traditional film clamp and cut system with this one. It can be easily mounted to the side of the wrap zone conveyor. The sealer firmly welds the film tail together creating a clean and professional look.
Stand Alone Heat Sealing System or Automatic Film Cut and Wipe System: This add-on can be floor mounted along the side any existing conveyor section (adjustable from 1to 2inches) or can replace the current cut and wipe system. To be considered a true automatic pallet wrapper, a stretch wrapper needs to include a cut and wipe (or seal) system. A retrofit with this system guarantees a consistent film tail every time. A timed impulse heat system – cold to the touch in seconds – is the safest way to cut stretch film. The sealing system quickly welds the film tail to previous layers of stretch film creating a secure and clean film tail.
Streamlined Production Process
When you introduce an automatic stretch wrapper into the production line, whether it’s a turntable model or conveyorized automatic, it will make a difference to the pace of your work floor. An automatic machine frees up staff to do other tasks while the wrapper does its job. A forklift or pallet jack operator can place the pallet on the turntable or conveyor and then immediately begin preparing another pallet.
Take for example a pick and pack warehouse. Multiple pallet jack operators are in the warehouse building pallet orders. Once the pallet is complete, they can place the pallet on the conveyor or turntable, let the automatic stretch wrapper package the load, and begin preparing the next pallet.
